The Challenge

A project required the installation of multiple bolt-and-knob assemblies into a workpiece with perfect alignment. Hand-drilling holes for captive hardware is notoriously difficult to keep perpendicular and centered, which can lead to binding or structural failure. The challenge was to create a "system" of tools that would guarantee alignment while allowing for a clean, professional finish on the final product.

The Solution

A comprehensive three-part system was designed and printed to manage the entire installation process. First, a heavy-duty drill jig was engineered to guide the drill bit at a perfectly perpendicular angle. Second, custom threaded inserts were modeled to be pressed into the drilled holes, creating a "captive" housing for the bolts. Finally, a series of ergonomic knobs were designed with integrated hexagonal recesses.

During the printing process, the knobs were paused to allow for the integration of captive nuts. By pausing the print and "embedding" the metal nuts inside the plastic geometry, the final knobs possess the strength of steel threads with the custom ergonomics of a 3D-printed handle.

The Result

By moving from manual measurement to a jig-based system, the margin for error was virtually eliminated. The integrated captive hardware provided a level of durability and "buy-it-at-the-store" quality that traditional 3D prints lack, resulting in a professional, repeatable solution for hardware-heavy assemblies.
